A packaging engineer receives a complaint from a distribution center. The Product packaging box for a 12 kg appliance is collapsing when stacked five high in the warehouse. The current box uses a single-wall A-flute board. The engineer runs a compression test and finds that the box has a compression strength of 3,200 N. The warehouse stacking requirement is 4,500 N. The engineer switches to a single-wall BC-flute board with the same outer dimensions. The compression strength increases to 4,800 N. The box now stacks eight high without deformation. The change in flute type did not change the box size or the printing. It changed the vertical support structure inside the board. This guide explains why flute type is the most important variable in box strength.
A corrugated flute is the wave-shaped layer of paper that is sandwiched between two flat linerboards in a Product packaging box. The flute acts as a series of small arches that support the linerboards and resist compression. The flute height, the number of flutes per meter, and the flute profile determine the compression strength of the board. The table below shows the standard flute types and their geometric characteristics.
| Flute type | Flute height (mm) | Flutes per meter | Typical board thickness (mm) | Compression strength (relative) |
| A | 4.0 – 4.8 | 105 – 125 | 4.5 – 5.5 | 100% (baseline) |
| B | 2.2 – 3.0 | 150 – 185 | 2.5 – 3.5 | 70 – 80% |
| C | 3.2 – 4.0 | 125 – 145 | 3.5 – 4.5 | 85 – 95% |
| E | 1.0 – 1.8 | 290 – 320 | 1.5 – 2.5 | 50 – 60% |
| BC (double-wall) | 6.0 – 7.0 | Combined B + C | 6.5 – 7.5 | 160 – 180% |
The A-flute is the tallest and has the fewest flutes per meter. It provides the highest compression strength for a single-wall board because the tall arches absorb more energy before buckling. The B-flute is shorter and denser, which provides better resistance to puncturing but lower compression strength. The C-flute is a compromise between A and B. The E-flute is very thin and is used for small retail boxes where compression strength is not critical. The BC-flute is a double-wall construction that combines B and C flutes, providing the highest compression strength. In our factory, we produce Product packaging box units in all of these flute types. Dongguan Rophone Packing Products Co., Ltd. has been manufacturing corrugated packaging for over 15 years.
The compression strength of a Product packaging box is determined by the board's edge crush test (ECT) value and the box dimensions. The ECT value is a measure of the board's resistance to compression when loaded on its edge. The flute type directly affects the ECT value. A taller flute with a larger arch radius provides a higher ECT for the same linerboard grade. The table below shows the ECT values for different flute types with the same linerboard.
| Flute type | ECT value (kN/m) | Box compression strength (N) for 400x300x300 mm box | Maximum stacking height (12 kg units) |
| A | 7.0 | 3,200 | 5 layers |
| B | 5.5 | 2,500 | 4 layers |
| C | 6.5 | 3,000 | 5 layers |
| E | 4.0 | 1,800 | 3 layers |
| BC (double-wall) | 11.0 | 4,800 | 8 layers |
Packaging engineer's note: The box compression strength is not just a function of the board. It also depends on the box dimensions, the stacking pattern, and the humidity. A tall, narrow box has a lower compression strength than a short, wide box made from the same board. The stacking pattern affects the load distribution. Humidity softens the paper and reduces the compression strength by 30 to 50 percent. In our factory, we test the box compression strength at 50 percent relative humidity and at 90 percent relative humidity to account for warehouse conditions.
The flute type affects the weight of the Product packaging box, which in turn affects the shipping cost. A taller flute requires more paper and is heavier. A double-wall board is significantly heavier than a single-wall board. The table below shows the weight and shipping cost for different flute types for a 400x300x300 mm box.
| Flute type | Board weight (g/m²) | Box weight (kg) | Shipping cost index (per 1,000 boxes) |
| A | 550 | 0.42 | 100 |
| B | 450 | 0.35 | 85 |
| C | 500 | 0.38 | 92 |
| E | 350 | 0.27 | 70 |
| BC (double-wall) | 900 | 0.68 | 160 |
The double-wall BC flute provides the highest compression strength but also the highest weight and shipping cost. The E-flute provides the lowest weight and cost but the lowest compression strength. The choice depends on the balance between the required strength and the acceptable shipping cost. In our factory, we help customers find the optimal flute type for their specific product and distribution channel. Rophone provides a total cost of ownership analysis that includes the box cost, the shipping cost, and the damage rate.
The flute type is the primary factor, but it interacts with four other factors. The first is the linerboard grade. A higher grade linerboard increases the ECT value for any flute type. The second is the box design. The number of panels, the location of the hand holes, and the type of closure affect the compression strength. The third is the printing. Excessive ink coverage can soften the linerboard and reduce the compression strength by 10 to 15 percent. The fourth is the storage condition. Humidity and temperature affect the paper's stiffness. The table below shows the interaction of these factors.
| Factor | Effect on compression strength | Mitigation |
| Linerboard grade | +10 to 30% with higher grade | Select the grade for the required ECT |
| Hand holes | -15 to 25% | Reinforce with extra liner or move holes |
| Print coverage > 40% | -10 to 15% | Use water-based ink; avoid heavy coverage |
| Humidity > 70% RH | -30 to 50% | Use moisture-resistant liner; wax coating |
| Stacking pattern (interlocked) | -20 to 30% vs. aligned | Use aligned stacking or corner protectors |
In our factory, we consider all of these factors when designing a Product packaging box. We use a compression strength prediction model that accounts for the flute type, the linerboard grade, the box dimensions, and the printing coverage. We also perform physical compression tests on prototype boxes before production. Dongguan Rophone Packing Products Co., Ltd. provides compression test reports with every box design.
The choice of flute type is the most important variable in the strength of a Product packaging box. The flute height and density determine the compression strength, the stacking performance, and the material weight. The A-flute provides the highest strength for a single-wall board. The B-flute provides better puncture resistance but lower compression strength. The C-flute is a compromise. The E-flute is for small retail boxes. The BC double-wall provides the highest strength for heavy products. The flute type must be selected based on the product weight, the stacking height, the distribution environment, and the cost target.
